May I suggest, since the new TransDEM support forum http://forum.transdem.de is now up and running, to post all support request there? Would be much easier for me to find them. :D

There are a number of reasons why the exports fails. These days with the routes tending to become bigger and bigger, it could be the sheer size of the route which may hit memory limitations. In such a case I suggest to try a very small route, like the Muengsten tutorial. Does the export succeed there?
 
I find that error sometimes occurs if you have been joining large (in file size) DEM portions and/or extensive web mapping service access. The answer is to restart the programme, re-load your DEM, maps and route outline then the exporter normally works. Also (to the OP) make sure you are restricting the terrain generation to the tiles adjacent to the route (6 or 7 out depending on your preference) not the whole map area.

I restarted the program several times, but to no avail. I even cropped the DEMS thinking that would work, but again, no luck. I also use the Route Filter radius at the default of two.

So, as Geophil suggested, I split the route into two segments, exported them into TS2010, including UTM tiles and track vectoring. I was then able to successfully merge the two maps into one route.

I have a tendency to build large routes, and with WMS, it is easy to go hog wild and I end up with a larger project than I intended. Unfortunately, in between projects I get a little rusty and have to start the learning curve all over again.

Incidently, Geophil has started a new TransDEM support forum at http://forum.transdem.de I joined the other day, and I'm very pleased with it.
There are several excellent tutorials by Gisa that I have found very informative.
